K&N's Riverside, California based in-house research and development team designs a K&N air filter using computer aided drafting software for a precise fit inside the stock air filter box. K&N doesn't use the stock air filter during the design process except as a comparison for airflow and efficiency testing. Using a first article sample of an air filter, K&N's on-site air filtration efficiency testing lab tests each new air filter following ISO5011 testing protocols to ensure superior airflow and outstanding engine protection.

K&N's world famous high-flow cotton gauze media is pleated and trimmed to specific dimensions and pleat count using up to 6 layers of cotton in specially designed standard or tight weave varieties. To build a K&N American air filter, employees load air filter molds and filter media into specially designed K&N machines. After a K&N air filter is removed from the mold, excess plastisol or urethane material is trimmed by hand.

Most K&N air filters come pre-oiled from the U.S. based factory with a precise amount of oil applied to each part number based on the amount of cotton being used. After final packaging K&N air filters are boxed up and ready to be installed. In most cases a K&N replacement air filter can be installed without the use of tools in less than five minutes.
